I have an 09 Borrego with 30K miles on a set of aftermarket brakes. Suddenly, the front brakes have started making a grinding noise like the pads are down to metal. I pulled both wheels and calipers and still have lots of pad left on inner and outer pads. Rotors have some very minor grooving but I've seen much worse.

Any idea of what could cause this?

Grinding sound in the brake system usually (but not always) means metal to metal contact while braking. Obviously you have pulled them back apart and checked for debris/ contamination between the pads and the rotor. That is the first thing to check. If it's clean and the rotor is not scored then it could be the new pads themselves. You did not mention the type or brand pad that you installed, but, some pads (ceramic) are very hard and require a "breakin" period.
Personally, I like the OE pads that Kia uses. They are a little "grabby' when they are cold, but, at normal operating temps. they are very good.
