I'll keep this post updated as I hate reading forum posts with no resolutions. I'm just waiting for my ODB reader to come in the mail as I now have some new codes to read.

Default fuel filter?

My 2003 manual tranny Rio was running terrible, in the exact same manner you described... I would have to rev it 3-4 times in neutral before I could take off from a red light & I'd sporadically lose power while driving. The gas pedal would become useless.

I replaced the valve-cover-&-spark-plug-tube gasket. (It's all one gaskett). A couple of my plugs were getting oil on them.
I also did long overdue fuel filter replacement, and now I'm running as good as new.

Wondering if you came to any conclusions, Bitmaster? I am having issues again similar to what you are experiencing. I took it to the dealer for a diagnostic and they said it was the first O2 sensor (which I had replaced the week before). They reprogrammed the ECU, and "repinned" some of my connectors, and had the car for 2 weeks. I got it back and the same exact thing still occurs!
I am purchasing some Stabilant 22, (Borg Warner CL-85) to try it on all my connections. It is supposed to be an electrical conector enhancer. At this point I have decided it MUST be an intermittent electrical issue. I have simply replaced everything else, and inspected what wasn't replaced many times over.
FYI, I have replaced timing belt, Plugs, Coils, Wires, Fuel injectors, intake and exhaust manifold gaskets, Catalytic converter(1st one), throttle body gasket, Both O2 sensors (twice over... and 3rd one at dealership), Valve cover gasket, IACV, MAFS, TPS, and have tested and verified fuel pressure, engine and intake temp sensors, PCV, and purge solenoid. I have 185 psi on all 4 cylinders in comp. test. Delership thought MAFS was bad...then decided O2 was bad...and then said TPS was bad, and finally worked on connections, and said they had it fixed. Well, they didn't! I will let everyone know if the "connection enhancer" works. If it does, I am going to recommend EVERY Kia owner go out and buy it, since I have read about HUNDREDS of similar issues on these cars. (and my connections and connectors LOOK perfect!).

I thought it might help anyone folowing this thread to know what codes I have seen. Before I replaced my catalyst and found an intake leak, I saw several 1166, 171, 101, 121, and 300 codes. For about a month(august) after I replaced the intake manifold gasket, I had no problems at all. Recently I am having the stalling, rough idle when warmed up, and bogging down when the rough idle starts occurring. The codes are 036, 1166, 171, 300, 301, 302, 303, 304. I occasionally see a 121, but since the dealer reprogrammed my ECU I have not seen a 101 code at all. I realize an air leak couls cause all these problems, but I simpy can not find any. I have inspected every square inch of tubing and gasketing, and intake and exhaust flanges and such.
The car runs well for the first several miles, or 15 minutes, before going into its "freak mode", so it may be related to heat or vibration. I do not have to "drive" it anywhere...as it will do it in the driveway at idle after about 15 minutes. Engine is not overheating, nor burning oil, nor leaking fluids. Plugs are gapped at .030" and are NGK cheapo stockers. The one code that shows up each and every time is 1166. often along with 171. Call me a quack but its time to try some snake oil Stabilant 22!!

Okay, I got the Stabilant 22 and took apart all the harness connectors and put it on the pins and connectors. Even the ECU connections. I reassembled all them and ran it a few miles, and so far so good. I ain't holding my breath (been here before) but time will tell if this actually helped anything. I'll post a follow-up as soon as it "freaks" again, or if all my problems disappear... ??

Hey kevster did you ever eliminate the 2 nd cat i dont seem to remember that just the first cat. Remember i had the same codes p0300,p001,p0304 for my problem. You did the injectors and whatnot just like I did and your car was running great after the 1 st cat replacement and intake gasket did you do what i did and elimitate the 2 nd cat for the problem and see if it helps just some food for thought. p01166 I think is the key. And our cars are very old maybe something to think of after all you did think about the 2 nd cat being blocked Reguards Ronjohn Keep at it my car is running great so far after the bust out of the 2 nd cat I wish you luck with it.

Thanks Ronjohn, I had forgotten about that. I thought about busting the guts out of it a long time ago, but after that month of good running and all, I forgot there could still be an issue. And the car does have plenty of power and blows up that ol hill at 80MPH. It just doesn't idle right. I still have a feeling in my gut that there is an air leak somewhere.... Oh well, I am going to pull that Cat and bust it out asap. My Stabilant 22 didn't do JACK, so either it is worthless, or I simply do not have a "bad connection issue". I am also waiting on another IACV valve to help me confirm mine is okay. I'll keep you posted.

Kevster, if it blows up the hills at 80 don't worry about the 2nd cat. Remrmber i had no power i must have misread your last post i guess sorry. Use blue shower 2 on your electrical connections or equillivent and give your iac valve a check remember it's 2 coils. Make a test rig and give it a check its not to hard just finding test clips small enough to get on the pins. Trace it back to the ecm to make sure its working as far as i know it's not a steeper motor it's just 2 coils that energize with a (duty cycle for each side) depending on the ecm signal and the magnet returns it back to the nuetreal posisition. Read the write up in kiatech to help you. I wish you luck with it remember you dissambled the iac maybe something happened to it i do remember that but you eliminated your air leaks so start back to the basics and thik about it don't over think it. Good luck. Reguards Ronjohn also check all your wires look for broken wires esp at the connectors not he sensors just something else to check I know you already did it but give it another check

Okay...installed the new IACV (because you are right Ronjohn and I never actually "replaced" it...I only cleaned it) then drove it around a few miles, and so far so good. It seems to be idling more stable now. I am not holding my breath, but this is the farthest and longest I have run it lately without it starting to act up. I'll know more by tomorrow night... after several more miles.
